I would like to inject manually via syringe, how long do I have, time-wise, from end of mix, until it starts to expand?
You will have a few mere seconds, if it is not already expanding. Unfortunately it starts working pretty quickly.

How many cubic feet does 1/2 gallon fill once it has expanded and set?
1 cubic foot per quart, so a half gallon will expand to 2 cubic feet.
Can you pour it on existing poly foam,and what color is it?
The color is off white to tan and it will bond to existing foam.
This product works great, sets fast, expands quickly. DO NOT OVER MIX. I mixed one for 2 seconds to long and it wasted about 3/4 of the mixture. The next application went a lot smoother.
